An update.

So far, its been working all day today, which I am very happy with. It seems the changes mentioned above did help.

However, I did find a way to replicate it by trying a bunch of different things on a tester unit. One way I found to get it to go to that black/grey screen is by unplugging and replugging in the hdmi port fairly quickly. I know that's not something that is logical to do with the real units, but it is one way I found of getting to that screen consistently. It did not seem to make any difference the hdmi settings in config either. The real production units are in a fairly harsh environment where it may be possible that hdmi/power cable vibrate indirectly and also may occasionally have a not so smooth power down.

I tried disable/enable of all hdmi_force_hotplug=1, hdmi_drive=2, hdmi_group=1, hdmi_mode=16 in boot config. I also tried disabling
the two services that I have running as well as vnc. None seemed to fix being able to get to that screen by unplug/replug hdmi quickly.

I'm going to keep looking to see if there is a way to fix this as well as I will get a fresh boot of Pi OS Full and test that out.
